Extreme Field Test for Organic Additive Coolant Technology

Field testing of an extended life coolant technology in Class 8 trucks, equipped with Caterpillar C-12 engines revealed excellent coolant life with negligible inhibitor depletion to 400,000 miles with no refortification and no coolant top-off. In separate evaluations in Caterpillar 3406E equipped trucks, extended corrosion protection and component durability were established out to 700,000 miles, without the need for refortification other than top-off.

Cost Reduction Challenges and Emission Solutions in Emerging Markets for the Automotive Industry

The growth of auto sales in emerging markets provides a good opportunity for automakers. Cost is a key factor for any automaker to win in an emerging market. This paper analyzes risks and opportunities in a low cost manufacturing environment. The Chinese auto market is used as an example and three categories of risks are analyzed. A typical risk assessment for cost reduction includes the analysis of environment risks, process risks and strategic risks associated with all phases of a product life. In an emerging market, emission regulations are a rapidly-evolving environment variable, since most countries with less regulated emission codes try to catch up with the newly- developed technologies to meet sustainable growth targets. Emission regulations have a huge impact on product design, manufacturing and maintenance in the automotive industry, and hence the related cost reduction must be thoroughly analyzed during risk assessment.

Payload Measurement System on Off-Highway Trucks for Mine Applications

The need to accurately measure and record the payload of large off-highway mining trucks was identified by The Broken Hill Proprietary Co. Ltd. (BHP). In response. Caterpillar designed and developed a system to fufill that need. The payload carried by mine haul trucks has a strong influence on production rates and costs. The system developed should enable payloads to be much better controlled than has been previously possible. The system also provides a number of mine management features. The development of the system is described from the concept stage to the production stage. Final production capabilities of the microprocessor based system are described. Payload measurement capabilities, diagnostic capabilities, data storage, and data extraction methods are discussed.

Prediction and Measurement of Microstructure and Residual Stresses due to Electron Beam Welding Process

Electron beam (EB) welding process is characterized by an extremely high power density that is capable of producing weld seams which are considerably deeper than width. Unlike other welding process, heat of EB welding is provided by the kinetic energy of electrons. This paper presents a computational model for the numerical prediction of microstructure and residual stress resulting from EB welding process. Energy input is modeled as a step function within the fusion zone. The predicted values from finite element simulation of the EB welding process agree well with the experimentally measured values. The present model is used to study an axial weld failure problem.

Initiating a Values Based Culture at Track-Type Tractors Division of Caterpillar Inc.

During the early 1990s, the Track-Type Tractors Division (TTTD) of Caterpillar Inc. experienced several challenges. The Division faced increasing global competition in the midst of an economic recession. Although intense plant modernization and reorganization occurred in the five previous years, the business unit was not profitable. In 1993, Track-Type Tractors Division instituted its solution -- a change in its culture. Previously, the culture hindered the division’s ability to move forward. This was revealed in a 1992 review detailing the major obstacles inhibiting management from achieving divisional goals. The division leaders recognized that a change in business philosophy, as opposed to further plant modernization, was required to achieve production goals and stay globally competitive.

FD&E Total Life T-Sample Residual Stress Analytical Predictions and Measured Results

The Society of Automotive Engineers Fatigue Design & Evaluation Committee [SAE FD&E] is actively working on a total life project for weldments, in which the welding residual stress is a key contributor to an accurate assessment of fatigue life. Physics-based welding process simulation and various types of residual stress measurements were pursued to provide a representation of the residual stress field at the failure location in the fatigue samples. A well-controlled and documented robotic welding process was used for all sample fabrications to provide accurate inputs for the welding simulations. One destructive (contour method) residual stress measurement and several non-destructive residual stress measurements-surface X-ray diffraction (XRD), energy dispersive X-ray diffraction (EDXRD), and neutron diffraction (ND)-were performed on the same or similarly welded samples.

Design for 6 Sigma Application in Engine System Integration

With stringent emission regulations, many subsystems that abate engine tailpipe-out emissions become a necessary part for engines. The increased level of complexity poses technical challenges for the quality and reliability for modern engines. Among the spectrum of quality control methodologies, one conventional methodology focuses on every component's quality to ensure that the accumulative deviation is within predetermined limits. This conventional methodology tightens the component tolerance during the manufacturing process and typically results in increased cost. Another conventional methodology that is on the other side of the spectrum focuses on tailoring an engine calibration solution to offset the manufacturing differences. Although the tailored engine calibration solution reduces manufacturing cost for components, it increases the development and validation cost for engines. Given the cost and time constraints, system integration plays an important role in engine development.

Ducted Fuel Injection: Effects of Stand-Off Distance and Duct Length on Soot Reduction

Ducted fuel injection (DFI) has been shown to be an effective method to significantly reduce soot formation in mixing controlled compression ignition (MCCI) diesel combustion. This reduction has been demonstrated in both combustion vessels and in an optical engine. The mechanisms driving the soot reduction are to date not fully understood. Optimal duct configurations are also not immediately evident. The objective of this study is to show the effects of two geometric variables, namely distance from fuel injector orifice exit to duct inlet (0.1-6 mm) for a 2x14 mm duct, and duct length variation (8-14 mm) at a given stand-off distance of 0.1 mm. A 138 μm on-axis single-orifice injector operated at 100-250 MPa was used in a heated, continuous flow, constant pressure vessel with optical access.

The Role of Carboxylate-Based Coolants in Cast Iron Corrosion Protection

Nitrites have long been added to heavy-duty coolant to inhibit iron cylinder liner corrosion initiated by cavitation. However, in heavy-duty use, nitrites deplete from the coolant, which then must be refortified using supplemental coolant additives (SCA's). Recently, carboxylates have also been found to provide excellent cylinder liner protection in heavy-duty application. Unlike nitrites, carboxylate inhibitors deplete slowly and thus do not require continual refortification with SCA's. In the present paper laboratory aging experiments shed light on the mechanism of cylinder liner protection by these inhibitors. The performance of carboxylates, nitrites and mixtures of the two inhibitors are compared. Results correlate well with previously published fleet data. Specifically, rapid nitrite and slow carboxylate depletion are observed. More importantly, when nitrite and carboxylates are used in combination, nitrite depletion is repressed while carboxylates deplete at a very slow rate.
